    § 01 · Repair or replace

    What is worth saving.

    A great deal more than people assume — and also less than an optimistic quote suggests. The distinction is whether the surrounding metal is still sound.

    • Worth repairing. Pinhole leaks, a cracked seam, a split tube end, impact damage to fins and tubes, a failed factory joint. All local damage in otherwise healthy metal.
    • Not worth repairing. A core corroded thin across a wide area. You will fix one leak and open another beside it, then a third. Replacement is the honest answer, and anyone who tells you otherwise is selling rod.

    The test is simple: press gently around the leak. If the surrounding metal feels solid, braze it. If it flexes or weeps somewhere new, stop.

    § 02 · Equipment

    A torch, not a welder.

    The working range of 380 to 420 °C is reachable with an ordinary propane or MAPP gas torch. This is the practical reason field repair of aluminium is done by brazing rather than welding: welding aluminium needs TIG equipment and genuine skill, while brazing it needs a torch, clean metal and patience.

    • Propane or MAPP torch — MAPP is hotter and helps on heavier sections.
    • Stainless brush, emery or a scraper — for mechanical cleaning immediately before heating.
    • Degreaser — if there is oil present. Abrading oily metal grinds the oil in.
    • Eye protection and gloves — the parts stay hot far longer than they look hot.
    • Ventilation — flux fumes are irritant. Open air or forced extraction, not a closed workshop.
    § 03 · Aluminium to copper

    The joint that refuses.

    An aluminium coil meeting a copper line is everywhere in HVAC and refrigeration, and it is the joint that most often defeats people. The reason is not the filler — it is heat management.

    Copper conducts heat away far faster than aluminium does. Heat the joint evenly and the copper stays cool while the aluminium races ahead towards its melting point. The result is either a cold joint on the copper side or a hole in the aluminium.

    • 01 — Clean both sides mechanically, back to bright metal, immediately before heating.
    • 02 — Heat the copper first. Give it a head start, because it is the side draining heat away.
    • 03 — Bring the aluminium up to meet it. Watch the flux, not the metal — aluminium gives no colour warning.
    • 04 — Feed the rod onto the work, not into the flame. Filler flows toward heat and wets hot clean metal.
    • 05 — Pressure-test before recharging. A joint that looks good is not evidence that it holds.
    § 04 · The whole job

    Rods and filters together.

    Can an aluminium radiator be repaired rather than replaced?

    Very often, yes, and that is exactly what this filler is for. Pinhole leaks, cracked seams, damaged fins and split tube ends are all repairable if the surrounding metal is still sound. What is not worth repairing is a core that has corroded thin across a wide area — you will fix one leak and open another next to it, and replacement is the honest answer.

    Do I need welding equipment to braze a radiator?

    No, and that is the practical advantage of brazing at 380 to 420 °C. An ordinary propane or MAPP gas torch reaches the working range comfortably. Welding aluminium needs TIG equipment and real skill; brazing it needs a torch, clean metal and patience, which is why field repairs are done this way.

    How do I braze aluminium to copper in an AC system?

    It is the joint this filler handles best. Clean both surfaces back to bright metal, heat the copper side first because it draws heat away faster, then bring the aluminium up to temperature and feed the rod so the flux flows into the joint. The dissimilar-metal problem is largely one of heat management — copper conducts away what aluminium needs to hold — so heating in the wrong order is the usual reason a joint refuses to take.

    Will the repair hold pressure in a refrigeration circuit?

    A properly made brazed joint on sound metal is a structural joint and holds pressure. The qualifiers matter, though: the surfaces must be genuinely clean, the parent metal around the joint must not be corroded thin, and the joint should be pressure-tested before the system is recharged. Never assume a repair is good because it looks good.

    Why does my joint not stick to the aluminium?

    Almost always oxide or oil. Aluminium re-forms an oxide layer within seconds of being cleaned, and filler will not wet through it — so mechanically clean the joint immediately before heating, not the day before. The other common cause is heating the rod instead of the work: the parent metal has to be at temperature so the filler flows into the joint rather than balling on top of it.
